No A/C mean bad blend doorr?

Ok, that makes sense. Well the top one moves to heat, but it won't move up to A/C...is that because the bottom one is not working?

It's odd that the top one won't move to AC because that's the "default" position if the actuator was broken, as the top door just lays flat on top of the heater core due to gravity. The bottom door's "default" is in the heat position (go figure).

In any case, you're gonna need a new actuator (which includes the top arm) and of course the gray arm. The link can be reused. I just talked to Max at Five Star Ford yesterday and both parts are still available.

As for the root cause, I think the basic problem with the actuator is that the link between the arms is slightly shorter than the distance between the center of each arm's pivot. I don't know if that's by design or what, but it's obviously a problem if you know anything about geometry. I used to make reinforced actuators which eliminated the top arms from breaking, but all it did was move the stress to the lower arm,and now it breaks instead. I'd be curious to see if your stepdad's car has a modified actuator because the gray arm breaking is pretty rare.
 
all the new blend door actuators are a new design, the old ones you could pull the black arm off the actuator, the part that always cracked, but the new ones cant be removed, and they are beefier then previous. i have seen people say they cant get the blend doors anymore, but like stated above max said they are, and i have gotten a half a dozen at ford across the street from my shop by walking into the parts dept and asking for it, i have never had a problem. i get them very cheap, my buddy brian runs the parts counter!

Ok....I'm going to explain what his situation is and you tell me WTF is going on.

The "link" was still attached to the top actuator but was broken off of the bottom one. The top actuator will switch to HEAT with the controls, but will NOT switch back to A/C. I had to push it up with my hand.

The bottom actuator only moves about 1/4 of an inch...it kind feels jammed. With the top actuator in the "heat" position, I could force the bottom actuator arm UP and it would blow cold air. I was going to jam something under the arm so he could have cold air and thats when I accidentally pushed the link up and the top actuator moved to the A/C position.

His car is now always in the A/C position unless he pushed the controls to heat/floor.
